I have the new Solar Controller installed. This is a real MPPT type controller with a serial bus control interface which should be 30% more efficient than my old controller. I'll see how it does in full sun, but I am getting a few amps in the shade. I found out my old controller wasn't a true MPPT and it always bothered me the max I could get from the array was 24A. I should be getting at least 30 with the 500W. I know there are inefficiencies so the max of 40A may not be achievable, but 30A should be. This controller can be programmed with the type and size of the battery bank which allows the controller to optimize the charge.

I'm working on a "box" for that little Gen I rebuilt. It's more like 2- 2 sided boxes. I've collected styrofoam coolers . I think if I get enough and cut them up I can make one. I tested my idea and it was quieter, even without enough styrofoam. Glue together and maybe add a computer fan if needed. I should have been repairing my door Eli damaged but I went for a ride.

I got side tracked. Will do the gen baffle tomorrow. I was on a roll with the saws and stuff so I made the door for the pump cabinet that just has a piece of cloth making a curtain. I have to let the paint set up well overnight, then I'll put the hardware and mount it tomorrow. I went with the diamond plate inset since I had a piece and it is on the same stack as the AC which is trimmed the same. I think it turned out good.

The paint dried overnight and I mounted the door this afternoon. I think I am going to leave the handle off. This isn't something I will be in and out of and it looks better without it I think. :-)

Padilen, this is what I am thinking about doing. I have bought a 4*8 sheet of what is like a plastic cardboard. People make signs and etc. out of it and that should keep the water off in rain. I also have a sheet of sound deadening felt fabric (looks like a 1/8 in thick felt) they use in automobiles and etc. I can double it up for even more effect. . I wrapped some around Tommy's generator and it was easily a 1/2 drop in noise. I am going to cut the plastic cardboard panels so they just slide together (like in the paper model below) and I will cut and glue this felt materiel on the inside. It will be light and when not assembled, will lay flat in the truck bed or etc.. This is for a Honda 2000, so it will be small anyhow. I may make the two ends out of Luan and put some foam that will compress on the ends to ensure a good entry and exit of cooling air so it does not affect the Gen cooling. I'll assess that when I build. These little Honda's are completely covered and airflow is directed internally front to back for cooling.

If you look at my previous build I went through this before with a cheap Chinese 2KW generator and was successful, but I ended up with a large heavy box that I also needed to tote around and it took up space. It was very quiet however..

As said, the Honda is already one of the quietest generators around.... but I am trying to make it even more quiet so when it is running in the bed of my truck, it will be virtually undetectable... maybe sound as loud as an air conditioner hummm .. we will see. I already have the sound proof felt and some spray glue, so worse case, I am out $15.00 for the plastic cardboard and some time. If successful, maybe it will help someone else also. The key to this will be the felt.... it is a special sound deadening felt... they also use in sound rooms and etc.. I bought a big roll of it on E-bay a few years ago.

Is that sound deadening an actual felt or like a foam? I have something that looks like that but it's foam. Was in a car topper tote I was given. I use it for padding. And don't laugh, but I've cut it and used it in my winter boots for insoles.

It is more like a felt than a foam. It is somewhere between 1/8 inch and 1/4 thick with a backing that is good for gluing.

Ok thanks. Your large heavy box got me thinking. My idea was lite weight, but bulky. So that would be an issue in the back of my pickup. I can just picture pieces blowing out. So now I'm back to nothing but a mess of styrofoam beads on my polebarn floor. I'm thinking I'll still finish it. See of its worth V2 out of a 4x8 sheet.

The plastic cardboard is called coroplast , The bottom of my RV is covered with it.
So, that should give you an idea of it's durability factor. Local sign shop charges
$25.00 for a 4' X 8' sheet. It should last as long as your generator.

Coroplast... short for corrugated plastic. That's it Hank. Thanks. It is $15.44 a 4x8 sheet at Home Depot. It is the .157 inch thick kind however.
