Right side is door SIP, left is wall SIP. All glued together with construction adhesives and VHB tapes. I need to make some adjustments for the door latch mechanism. I also need to figure out the joint between the upper and lower doors.
brown = wood. Wood blocking would be wider at stress points like the door lock and hinges.
dark green = 1.5"x1.5"x0.125" PVC angle, heat bent for curves at the corners of the door and door frame, and machined for size. The PVC angle is more machinable than aluminum, and breaks thermal link between inside and outside.
light green = 0.5"x0.5"x0.063" PVC or Aluminum angle, bent to shape for the corners.
pink = foam.
blue = caulk.
black = rubber D bulb seal, and offset round bulb seal. Both from McMaster Carr. The offset round bulb seal will keep water from getting into the door crack and freezing.
fuchsia = 0.050" Filon skin.
Orange = 0.080" Aluminum sheet mallet bent to shape, 0.062" may be better to use. At the corners of the door there will be some stretching during forming, but it should be within cold forming limits if the door's corner radius is 4" or so.
