What about foam with a thin 'glass shell over the outside? I bet you could get down to just a few hundred pounds for the shell.

There are extrusions specificly for that acl.google ulrich aluminum here in aussie or new Zealand, they make one of the better products and carry all the extrusions specificly for it

I had seen this build a few years ago but it just came back to mind with your thread. They built their truck camper out of honeycomb composite panels:
