Grant - I feel like I'm hijacking the thread, but...
My doors are 1-1/8 inch thick solid birch ply, hung on piano hinge. Stops are 2-1/2 x 3/4 maple, extending 1/2 inch inside the opening, rabbeted 1/4 deep x 3/8 wide for a seal. I started with 3/8 x 3/8 D seal, which sprung the door top and bottom. Found some 3/8 x 5/16 D seal, which didn't seal well and fell off the next day. I am going to try some "fire seal" from McMaster. It's tear shaped and very flimsy, but might work on the edge of the frame. If that doesn't work I'll put a filler strip in the rabbets and use the nail on AL+rubber door seal from the box store. I'm sure it will work, but I don't like the look.
