Sorry Tinksdad, I didn't pick up what you meant on the lil fillet on the inside of the angle until Mister mentioned it again. That lil fillet inside should be compensated by the round over edges on the square tubing so the thickness of the angle iron should really be all to look out for.

Not a problem. It's been many years since I worked in a steel mill and I was just trying to put some ancient memories into play. I don't remember all the the little details; but if memory serves me, it depends on whether it is hot rolled, cold rolled or extruded. Sometimes the walls of structural angle iron aren't parallel (a slight taper from outer edge to fillet... most heavy C-channel has this effect on the legs). I haven't done any steel shopping in ages; so if this information is out of date, blame it on deteriorating gray matter between the ears.

I got option priced for the metal cost.
First option with Square Tubing : 150$
Second option with Angle : 105$

I'll go for the second option even though
it involves a little more planning. (lighter = better)

Good comments on the pinching points!
I'll also check what are my options for angles with
"flush" insides that would rest properly on the square tubing.

Since the tongue is now composed of 2 square tubing,
would it be ok to go with 2" x 2" x 0.125" (1/8") ???

I would say based on whats going to ride on the trailer, I would use the 1/8" tube yes. I don't know if its right but, just saying I would.

The lil triangles I mentioned though at the time I couldn't think of the right terminology was "gussets".
