Rob, the plywood edges are Gorilla glued & screwed into a 1/4" deep dado on the walls and the roof and roll pans are glued to the front and rear of the floor.
The plywood edge that faces down to the pavement gets a sealant and covered with tight fitting aluminum channel, after the aluminum sides are applied.
I spray black undercoating on the inside of the 4" of wall that overhangs the chassis. Once I applied plam there too but now I can't find channel that will cover the added thickness so I use the undercoating. My teardrops are sealed up very tight.
The only place where I've noticed that gets a little water spray is the front 3 or 4' of floor.
My underside storage box, which is completely covered in plam and has aluminum angle applied to all corners, blocks the rest of the water spray.

Have you had any problems with rocks or road debris chipping or cracking the underside?

The bottom of the floor on #2 & #3 teardrops look like the day I made them with the exception of a little soot/dirt from the road.
I'm not an off road kind of guy so I don't get many rocks flying my way.
No cracks or chips. Properly applied plam is quite durable, more than plywood with a paint on covering.
