I am thinking out loud here...
What about building a tear (5' by 9') with the tires under the floor? So that no tires or fenders are on the outside. So the over all width would be 5 feet.
May have to run 13" rims.
What are your thoughts on this?

If you go to the trouble of building over the wheels, you may as well go to 6ft wide. IMHO

Is that the look you want? Seems like you would have to sacrifice on interior space. If you are going to the expense of building 5' wide, why give up the space? Just my .02 cents.

Making the tear wider is sacrificing space? even if you allow for the wheel arch loss it will still gain space

I'm talking about the cost of building 5' wide and then losing the space for wheel wells. It cost a lot more to build 5' than 4'. If thats the look he wants then cost is not the issue. For me, if I pay the extra to build 5' wide, I'm using all that space.

I seem to repost Shil's 'pearl of wisdom' once every three months: if you make the width 5' 4", that's exactly 2/3rds of the length of a 8ft sheet of ply, so the two bits you cut off will make another width when joined.
Of course, this assumes you're using 4x8 ply, not 5x5, and it won't work on roof material that needs to bend as it will be difficult to join on the bend.
