I have tackled some very bad tanks and founts. Rust in the tank generally is not a problem. 2500 BBs shooka shooka and if they don't scrub through your golden. Its the pump tube that's the villain. It does not matter if the tank is smooth inside. I have sanded pump tubes back to life when I should just let it go the Great Coleman Resting Place.

Pump tubes can be salvaged by using a brake wheel cylinder hone or a dowel with a slot in the bottom to accept a strip of fine abrasive cloth.

I had a 242C that was my first lantern. It was really rusty in the tank. Several hours of BB's and shake shake shake, rinse rinse rinse and it came out fine. Put it together and fired it up.

or the outside.

like in where the pump goes?

or in side the font the sides of the pump chamber?

The inside of the tube, where the pump goes. Water can go in the oil hole and rust it bad.

I, for one, would not like to participate in "the rustiest font" contest.

If I come across a really rusty font, I'll clean it with bb's, acid, abrasive media, or whatever and then fill it with water and put a pressure gauge where the generator goes and see what pressure is obtained by pumping by hand.

Then, I'd put a schrader valve in a Tee, with the gauge on the second leg and the third leg of the Tee into the font and pump it up to about 3 or 4 times the normal working pressure. If it explodes the water won't go far or burn.

Only after it passed this test, would I consider using it with fuel.

A test rig would cost less than ten dollars. My emergency room copay is about $40 not to mention the other issues associated with an emergency room visit.
