Offroad Teardrop Plan/Build

So I started on design of this teardrop a while ago finally got it off napkin sketch's to half size model to work out any final bugs.
Date Started October 2013.
Basic criteria for it.

1 – As light as possible and still retain structural strength for Off-road.
2 – Same track width as Jeep or close to as possible and give decent bed size.
3 - Support up to 35 inch tires.
4 - Same height as Jeep roof line for less wind resistance
5 - Timbren axless suspension
6 - Carry 20 gals of Fresh water in under tank storage.
7 - Space for a 43 qt. Fridge Freezer unit in galley area.
8 - Propane fired hot water system with 12 volt pump.
9 - Flat space on trailer roof for 80 watt solar panel.
10 – Decent cooking space and counter space in galley.
11 - Roof mounted cargo rack or exo skeleton for mounting a Fox wing awning.
12 – Split rear door system to allow height clearance for Fox wing.
13 – Dual 6 volt battery’s in series for 12v/110 power source with solar charge controller.

There are other considerations to take as well but will need a little more building on the model to show.
I have read alot of build threads here and else where on the net. But have always liked the shape of Stompers Sawtooth.
Tho it is a little small for what i had in mind so i changed it up to get what i need.

Here are some pictures of the Half Scale model. It is pictured with a 35 inch scale wheel to give you an idea of its size.

So after verifying my ideas would work to most of what i wanted i started building.

Picked up plywood and started cutting. The plywood is a euro style multi-laminated birch ply marine grade no voids.

Side walls will be 1/2" exterior with 1/2 " x 1" air dried edge grain fir strips with a 1/8" interior skin. 1/2" exterior skin will be hollowed out to 1/4" between strips and insulated with foam.
All interior walls/dividers will index into exterior walls. The design has 3 rear doors.

Dang long winded post had to take a break :D

So in designing this trailer as i want to pull it offroad weight is a big factor for me.
With that in mind this will be a bit of a hybrid incorporating multiple types of construction materials.

Laying out and cutting Aluminum nerf bars (side rails) I should mention i do all my own aluminum welding and steel work as well .

This tear is designed with 3 rear doors for a couple of reasons. It will have a Foxwing awning going on the roof bars so i needed to keep rear hatch height down. By using a smaller upper hatch i still get enough clearance under it to stand up right. and awning will pass over it. The lower split doors , one side will house a fold out sink and other the stove. Of course sinks available for sale would not do for what i needed so i made a plug to cast my own fiberglass ones.

last shot it is ready to wax and cast the mould. the sink is 16 x 10 x 6 inches deep.

Now carrying on with fiberglass parts i decided to make a plug and mould for the fenders. cuts down on weight and easy to replace.

BTW the tires pictured are not the tires it will be on when finished. they are only 29 inch it will be on 33 inch when done. by using 29's it is a little lower and easier to work on :)

Ok back to the wood work for a bit :)

Drawers and faces installed. The wood used is Iroko a teak look alike. with a cane insert.

Very nice work! Quality materials, too. :thumbsup:

I'm looking forward to more updates. How far along is the actual build? Have you camped in it yet?

The wicker is a brilliant idea for a light weight screening material that stays breathable. Is it backed up with a fabric or a hard panel? (It looks opaque in some of the pics.)

+1 on what KC said. Very nice build! Can't wait to see more. :thumbsup: :applause: :thumbsup:

While it may seem wasteful to route out the extra thickness of the plywood, I like the idea. I used 3mm (1/8") ply over 3/4" framing. The 3mm plywood did not lay completely flat over the framing. I used epoxy and fairing compound to get it back to the "flat" before applying the aluminum skin. (I realize this step probably would not have mattered, but I'm anal on details.) Using your method and 6mm ply I could have eliminated the fairing.

I'm curious as to how you cut your aluminum tubing. Did you use your (wood) compound miter saw?

KCStudly - i ended up using a 1/8 inch backer on the doors had visions of things going thru the wicker :) I started building it in October, plan is to have it done and on the road for may.

aggie79 - i cut all my alum using normal carbide chop and table saw. the secert is using alum cutting wax. never had an issue slow and steady cuts always win .

I work on aerospace composites, but the brush gelcoat is new to me ( I know it exists, but I have never used)...would you be willing to explain how to prep and apply it?....I would like to know the brand too.

In Aerospace i imagine you use a lot of Pre-pregs.

The gelcoat i am using is un-waxed/unsaturated polyester resin base. If using these types of products unwaxed is what to buy. it is easy to wax the product yourself.
I am doing it from wood up so layup schedule is

Unwaxed vinyl ester resin on 9 oz s-glass
first coat of unsaturated gel-coat unwaxed
second coat of waxed sanding white gelcoat. (this has a little more talc in it for fairing.)
After sanding i will spray the final coat of gelcoat, it will have DURATEC Clear high gloss additive at a 50/50 mix this will get buffed out to final finish.

The last coat has to have styrene/wax air-dry added to it or you can not sand it.
At this time of the year because temp's are down i am using 3% per volume of MEKP (methyl ethyl ketone peroxide) catalyst. so 30 cc. per liter/quart. normaly its 1-2% you can go as high as 4%.

As for application.
you cant just brush gelcoat onto to bare wood it wont saturate and bond to it . You either need to resin and glass the product first or at least coat wood with resin first. So unwaxed resin then gelcoat will work.
As for applying you can use a stiff brush, short nap roller or spray equipment to apply gelcoat. if spraying you need a styrene based thinner. personally for what i have pictured i use a short nap roller and a softer bristle brush ( roll and tip with brush for smoother finish.)

By using unwaxed product there is no sanding between layers once it dries add next.
There are various manufactures for these products here i buy from Fiber-Tek Products Ltd. Vinyl Ester resin is better for laying up over raw wood. The older style polyester based resins only have about a 65% bond vinyl ester is up around 85-90 % alot closer to epoxy based products.
