Fixing the roof rack to the sidewalls is the only way to do it, as they are the only part with vertical strength. If you were thinking of putting a roof rack on the top, don't - it'll be trying to punch its way through.

On the bright side, I used a hole saw in the drill press to get a nice fit where the conduit butts up, and a regular conduit bender for the curve pieces. Everything was just eyeballed.


That would make the pieces fit nice, and if you can't weld, another way to fasten them is to drill holes in the sidebars and run threaded rod through them, and fasten acorn nuts on the end to tighten it all together. A little Loctite should keep it from coming apart........

Keep in mind the galvanizing puts off toxic fumes when welded.I have worked around the process of welding galvanized before and was told it would make you sick but to drink milk at the end of the day and you would be OK.I had the "FLU" the first time but always drank milk after that and was fine.I don't know the long term health effects but you can probably search them.

I grew up in the 60's also, there was a lot you could get away with, until the Govt. stepped in!! :cry:
