I ordered my axle some time ago and I too agonized over it for a long time. They are a lot of money and can't be returned. It turned out perfect and I have plenty of clearance.

Another few days to get to day 13 but I have been busy. I've been working on the core for the walls. I'm making them out of 1X hemlock and my first step is to rough-cut the end curves for both ends.

Here are a series of photos from that process. I haven't seen others quite do it like this but it has worked out pretty good.

This will take a couple of posts because I have more photos than will fit on one post. There seems to be a limit and I haven't figured out how to add more.

First I laid out the wood and cut the angles to form the curve.

Next I cut biscuit joints into each end of each piece.

Next I hot melt glued cauls onto each piece about 1 1/2" from each end.

Then I glued and installed the biscuits into the joints.

Next I clamped the joints together, one at a time, squeezing the cauls together on both sides and clamping the joint from both ends to make sure it stayed flat while it dried.

Here's one of the ends with all the pieces glued together with the cauls still on.

I knocked off the cauls with a mallet.

Once they were removed it was fairly easy to remove any remaining adhesive with a sharp chisel.

In the end I had some nice rough-cut pieces for the ends of the cores for both walls.

Next I will build up the rest of the core and glue it all together before I cut it to the shape of the walls.

It's been a good few days and moving on.

I made my hatch ribs using a similar, but easier, mitered biscuit joint clamping technique shown here: http://www.tnttt.com/viewtopic.php?p=937174#p937174. For my technique it helps if the miter angles bisect the joint angle.

Either way, you are doing good work there.

KC, I like your technique as well. I do like having clamps on both ends of the joint to hold the boards flush to one another since the biscuits have some "float" to them.

Either way it looks like you ended up with a nice TD and I'm on my way.

When I need to clamp boards together like you have done I use pinch dogs.

I've been using them for decades and almost every cabinet shop I work in some of the guys would borrow and return them with gratitude.
From what I've understood they were originally used the furniture upholstery trade.
I just used them last week gluing up 39 degree cut rails for Red Oak wainscot for our stairs, along with pocket screws, worked fantastic.

I'm making some good progress on the cores for the walls. I have one glued up and rough trimmed to my pattern. The other one is laid out and ready to glue.

I know it doesn't seem like much for several days work but a real milestone for me.

Yippee, a major milestone achieved! Congratulations.
