I am getting to the point of trying to put plywood on the roof. I can not find anyone in town that carries 1/8" plywood like everyone on this site seems to love. How do I make 1/4" plywood work?

You will have one hell of a job getting 1/4" around the curve. What exterior finish are you looking at over the roof? Also what are you using on the inside? :thinking:

I bent 5 mm (3/16 inch) Okoume marine grade ply (5 equal plys with minimum voids) over a 13-1/2 inch radius (343 mm) for my ceiling skin. I had some minor splitting on the edges of the outside ply and a minor buckle about 8 inches long where there was an internal failure of some plys (i.e. the layers between the inner and outer plys must have cracked locally). This prompted me to apply a layer of 6 oz glass weave and epoxy over the outside as a stabilizing element to prevent further splitting, but in the end it worked out good, so it can be done.

I did wet the outer surface, and took my time over a few days gradually pulling it down the first time (I did a dry fit before removing to do the interior stain and finish, then bent it again). Another trick was to use wooden washers, squares about 1-1/2 inches on a side made from the same 5 mm ply, to keep the screws from pulling thru. Once fully installed and the glue had set I went back and pulled the washers out one at a time and ran the screws back in. This really helped keep the screws from blowing thru, especially given that I was putting the skin on and off a couple of times.

Another thing was putting the spars on the ceiling skin first then installing the assembly. This kept the skin from drooping in the middle, but then my build is a little unique, not unlike Fredrick's method, so my ceiling was kind of like a more traditional roof skin.

I wouldn't try it with cheap underlay luan, the kind with two very thin outer layers and a thick punky core for fear that it would snap open. There is a lot of energy being stored in this wooden spring! In fact, looking at my front 1x2 spars today, the ones ahead of the fan bay 2x2's, they are both bowed down in the middle a tad from the ceiling skin trying to flatten back out still.

Starting about here in my build thread I had already assembled the ceiling skin and roof spars and was getting ready to form it over the front radius for the first time.

Piece 1 and 2 of the roof are now installed. I should be getting the 3rd piece on this week and hope to start the dreaded galley hatch by Friday.

If anyone has words of wisdom on the hatch construction please let me know! I have a few sets of plans I will be taking ideas from, but all input is appreciated.

Re: Hatch skin. I'm sure this has been said many times and you are probably already aware, but it bears repeating. Let it run off the sides a good 1/4 to 3/8 of an inch, that way when it doesn't land quite where you intended you have a little extra to trim back to the walls.

... also, if at all possible, build the hatch frame and skin it directly on the galley. Shim the first spars out from the walls a good 1/4 to 3/8 inch. If you do not have access to the inside to undo clamps or temporary screws, at least put the first piece of skin on near the hinge, or some temporary wide diagonal strips (like Aggie79 did on the Silver Beatle, IIRC) to lock the frame down and keep it from flexing.

I believe where most people go wrong is by having their spars too short (not deep enough in section) to withstand the spring back forces and/or they build the frame on the galley, take it off to skin it (not realizing that the frame twists and racks when handling), then it doesn't fit when they try to put it back on.

My ribs are 3 inch deep and I found a way to skin it on the cabin. Fits pretty good and I am happy with it so far.

Hatch... Even number of ribs! Odd number puts a rib right in the center where you might want to put a locking latch.

Guess how I know this. :oops: :x :lol:

I was planning on 4 Ribs for the hatch but did not think about the odd number putting a rib in the center. I am planning on putting the license plant mount on the back, which would have put the center rib right in the way. Thanks for the heads up!
