Ever see those "making a surfboard" videos on You Tube ... ? Lots of foam shavings , YES !!! But they take a block of foam and shape it into a surfboard ... Now think about an extremely FAT surfboard , with doors and windows ...

George , you just gave me an inspiration ... Imagine a simple Trailer with basic framework and thin plywood skin .... with thick blocks of foam glued on the outside , then shaped into the “egg” ish’ shape . then covered with fabric as usual ... Nice functional wood inside , and you could cut “lightening holes” in the ply to save a little weight ... Just an idea .

That mess would cover about 1/2 block or more. One puff of wind and its gone. Working inside a building. I would plastic off around the work area. If you didn't I bet you couldn't get it out of every where.

A couple of decades ago I was doing a lot of wood working in my garage. Now when I go around the garage with a blow gun. I am still getting sawdust on my big cleanups. I have no idea where is has been hiding all these years.

Not if you use a hotwire jig.

My free hand skills wouldn't be able to do those curves.

I would most likely have to do them with my body sanders.

When helping my friend make paddleboards , we removed the bulk of it with a sharp handsaw , then an electric serrated kitchen knife , Then the belt sander and rasps ... Trying to remove as much as we could in large pieces ...
