The gusset is not at the joining of the main frame rails. The gusset is where I had to move the front tongue mount. After relocating it, there is not the same original weld area, so I had to create some.

On the main frame there is a piece of angle iron that is the spring mount. that bolts over top of the joint. I feel this is suficent to give it enough strenth, since they are never welded to begin with.

Nice job and pictorial! That whole "a picture is worth a thousand words" thing is really true when building a tear. I think that this same process could be used for any of the bolt-together frames. Like everything else on these trailers, it's time and attention to detail that makes the difference.

I converted a small H-F trailer into a motorcycle cargo trailer and had to do the opposite by narrowing everything by 6 inches. Turned out great.

Yes. A piece of 1 1/2 x 1 1/2 square tube fits nicely for a splice with a slug in each end for added strenth.
