..kind of a belt and suspenders type of thing but it would sure work and be just about bulletproof as well......

Madjack Im an engineer and since the budget is mine and other than having to justify it to the CFO (Wife) I am going to build it as bulletproof as I can. I know my skills are not the best so a little overkill I hope will save it. I am also hoping to take this offroad and the extra motions i want to keep that joint together.

Well, if I could not decide, I might consult an engineer............

My TD has insulated walls on the cabin with 1/4" ply outside, 3/4" framing/insulation, and 1/8" ply inside the cabin. Instead of framing and insulating the galley, I simply sandwiched a piece of 3/4" plywood between the 1/4" exterior and laminate interior. That piece of 3/4" plywood overlaps the seam in the outside wall by 6" forward of the seam and continues all the way to the rear of the TD.

If I were to do it again on the same design, I would think of planing the 3/4" ply down to 1/2" for the front 6 inches and let it serve as the outside wall behind the front 1/4" ply.

Confused enough now? I think that was easier to do than it was to describe.....

I love my pocket screws, but this isn't the best place for pocket screws. If the entire joint is glued and screwed the pocket screws will be great to hold the joint tight until the glue dries, but no screw is that great in end grain on plywood. Although with that said, any joint that has a skin glued on both sides of it is going to be pretty strong. Spline or biscuit (although the spline is just a really big biscuit) would be the easiest for anyone with even limited skills.

When I butt joint plywood I use a biscuit joining router bit. I cut my slot then use biscuits instead of cutting splines. It works great and there's nothing like biscuits in the morning.

Here's the bit I have it comes with multiple bearing so you can use the different sizes of biscuits.

thinking of using the router bit to make the spline and then a backing plate. not sure about the pocket screws any longer. lots and lots of gorilla glue for wood.

...if you use spline/slot w/epoxy or Titebond 3 or even Gorilla Glue, you will not need the backing plat...it would certainly be my choice....

if you are going to stain, be careful with the glue as some glues will inhibit stain penetration. Clean off asap rather than trying to sand and scrape of when dry.
