Sounds fun. Wish I weren't so far away or else I'd be there.

Jack , here’e the results of the 1/2” foam heat bending experiment ... scrap 1/2” piece on the table end held down with a brick , heating and bending free hand ... using my 400F Hobby Heat gun ... Would be easier /quicker with two heat guns heating the back and front simultaneously ... had to keep the heat moving so as not to burn the foam ... not that tricky ... ;)

Now that's what I'm talking about. Was that with the heat being applied to only one side or alternating sides? If one person was doing the work on a 4' X 8' sheet it could get a titch difficult trying to control the bend, the heat AND running from side to side to apply heat on both sides.

Getting curves like that is sure a great argument for building these things up in layers. It looks like a person could almost get some gentle compound curves going in the thinner materials. Might be a way to get a sort of rain drop type shape working. Say from front to back, inward and downward at the same time. Or how about getting say 6"-12" wide strips in a twist for getting different roof lines or wall shapes.

Now if the thinner sheets were to act like stained glass in a kiln, it might be possible to assist it into "slumping" into an arched quarter dome shape like the nose of the FS. Would perhaps have a ribbed cage shaped the way you wanted and then work the heat gun magic, top and bottom, while helpers slowly bend (slump) the foam onto the three dimensional formed shape. It would seem this could be possible on a larger project where the curvatures don't have to be too extreme. Once slumped into the shape needed you then would only have to trim the edges to meet up with the mating edges of the walls and roof. Do two 1/8 domes or maybe just three or four triangular three dimensional "slumps", glue into place, fabric strip the seams and then do your exterior fabric job.

Just letting the imagination run away with itself her, but it seems doable. But hey, what do I know? Now I think I'll go see if I can make a cat fly across the room and land in a pail of water. Thank you Monty Python for that last idea.

Jack , it really does take more than one person on a larger sheet , unless you have some type of jig . But it sure beats the heck out of messy kerfing ... at least the way i did it ...

Sort of OT but interesting none the less; the other day I was watching an old episode of "How It's Made" (a show about manufacturing processes). They were making aluminum canoes. Rather than pressing the side blanks over a form (or slumping them) they stretched them down over it with hydraulic grippers. Looked almost as if it was vacuum formed plastic the way it conformed to the male die. Then they heat treated it to stiffen it it before working with it further.

Anyway, the talk about slump forming made me think of this. It's episode #269 (I think) but they want $2 to watch it on utube.

Good to hear that there's a way around all the bureaucratic BS after all....

With the way things are at work right now, I'm tempted to tell them to chuck it and head on down there for a week or two of R and R, but there's this thing called responsibility that holds me in place. Damn IT!!!!! :x :x

Amen brother. I have had a couple of not so nice days at work lately and I find myself wishing that I could just be retired and work on my camper all day. Alas, I am nowhere near being able to retire, but the idea of telling them to stuff it anyway has crossed my mind.

My build is my happy place. :)

You don’t have to be retired to tell people to stuff it ... but it helps !!!

Here’s a piece of the chipboard .... nice and thick  getting out “the Mix” today and waterproofing the chipboard ... Then we’ll fit it to the inner nose , paint it and screw it to the vertical supports using some finishing washers ... ... :D

I became semi retired Sep. 15th ( officialy ) I been telling people to stuff it for years and years.

It takes practice to be a good grumpy old fart.

I became fully retired May 31st, helped with my father until he passed on July 13th. Now, I am responsible for me and my time. Yup, more camping, fishing, kayaking, working on that unending Verna-do list, helping with my great nephews, and just generally enjoying myself. I already have my Silver Shadow, so I can read even more about everyone else's build.
